Would seem things are getting tricky here. There can be two sides of the story: 1. AB really has done what they can and really have changed the evaporator coil and checked and approved the air conditioning components' condition. If this is so, then there could be some other cause of the problem. - Take out your floor mats and see if there is any sign of damp or wet spots in the footwells. - Wind down your windows and leave them partially wound down in the door panels during a dry afternoon. Let the sun heat up the door metal panels and then wind up your windows. Is there any wet spots or condensation forming on the glass? - Check your fresh air intake activated charcoal filter if they are dry and in good condition. - Does the smell get stronger in the afternoon sun or after you've left the car overnight? After a thunderstorm? Does switching between "Fresh" and "Recirculate" modes make any difference? 2. AB being AB, they may have lied their arses off to avoid the hefty costs of servicing the air conditioning system. In such case you would need legal advice to try and get some heat on them. As anaksarawak suggested, it would be helpful if you have a doctor or specialist who can help find evidence of poor air quality coming from your car's AC. Btw, you might wanna censor off your personal details in that letter from AB
